Rotogravure Printing में अच्छी print quality के लिए केवल printing cylinder और ink की quality अच्छी होना ही पर्याप्त नहीं है। Production के दौरान कई तरह के printing defects देखने को मिलते हैं, जिनमें Registration Mismatch और Ink Drying Defects दो महत्वपूर्ण समस्याएँ हैं।

इन दोनों defects का असर print की appearance, colour accuracy, sharpness और final product quality पर पड़ सकता है। खास बात यह है कि Registration Mismatch और Ink Drying Defects के कारण अलग होते हैं, इसलिए दोनों का troubleshooting और solution भी अलग तरीके से करना चाहिए।

🔴 Registration Mismatch क्या होता है?

Rotogravure Printing में जब अलग-अलग colour units से print होने वाले colours अपने निर्धारित स्थान पर perfectly align नहीं होते, तो उसे Registration Mismatch या Colour Registration Problem कहा जाता है।

उदाहरण के लिए किसी packaging design में text, logo या image कई colours में बनी है। यदि एक colour दूसरे colour के मुकाबले थोड़ा आगे या पीछे print हो जाए, तो किनारे पर unwanted colour दिखाई दे सकता है। इससे print की sharpness और overall appearance खराब हो जाती है।

Registration की समस्या Machine Direction (MD) और Cross Direction (CD) दोनों में दिखाई दे सकती है।

1. Web Tension में समस्या

Web tension registration के लिए बहुत महत्वपूर्ण है। यदि substrate का tension लगातार बदल रहा है, तो web की position और dimensional behaviour बदल सकता है।

• Unstable web tension
• अलग-अलग printing units में tension variation
• Unwinder या rewinder tension का गलत setting
• Substrate का stretching या shrinking

Solution:

• हर printing unit पर web tension को stable रखें।
• Unwinder और rewinder settings को check करें।
• Tension controller और load cell की working verify करें।
• Substrate की thickness और dimensional stability भी check करें।
• अचानक tension बढ़ाने या घटाने से बचें।

2. Printing Cylinder की Position गलत होना

यदि printing cylinder की circumferential या lateral position सही नहीं है, तो colour registration बिगड़ सकती है।

4. Printing Speed में अचानक बदलाव

Machine speed में अचानक increase या decrease होने पर web tension और drying conditions बदल सकती हैं। इससे registration disturb हो सकता है।

Solution:

• Machine speed को धीरे-धीरे change करें।
• Speed change के बाद registration को monitor करें।
• Automatic registration control system की response setting check करें।

5. Registration Control System की समस्या

Modern gravure machines में automatic registration control system camera या sensor की सहायता से print position monitor करता है। Sensor, camera या control system में समस्या होने पर registration लगातार fluctuate कर सकता है।

• Registration camera/sensor की cleanliness check करें।
• Sensor alignment verify करें।
• Registration mark की visibility check करें।
• Control system के alarms और error messages check करें।

6. Printing Cylinder या Gear में Mechanical Problem

🟠 Ink Drying Defect क्या होता है?

Rotogravure printing में ink को substrate पर print करने के बाद drying system की सहायता से solvent या अन्य volatile components को remove किया जाता है। यदि ink सही तरीके से dry नहीं होती या आवश्यकता से अधिक तेजी से dry हो जाती है, तो कई प्रकार के printing defects दिखाई दे सकते हैं।

इसलिए Ink Drying Defect केवल “ink सूख नहीं रही” तक सीमित नहीं है। बहुत तेज drying भी print quality के लिए समस्या पैदा कर सकती है।

• Slow Drying: Ink पर्याप्त तेजी से dry नहीं होती।
• Blocking: Rewinding के बाद printed layers आपस में चिपक सकती हैं।

• Poor Adhesion: Dry होने के बाद भी ink substrate पर अच्छी तरह adhere नहीं करती।
• Over Drying: Ink बहुत जल्दी dry होने से print appearance या intercoat bonding प्रभावित हो सकता है।
• Pinholes / Poor Coverage: Improper drying और ink transfer conditions के साथ uneven appearance दिखाई दे सकती है।

🔍 Ink Drying Problem के मुख्य कारण

1. Drying Temperature कम होना

यदि dryer में पर्याप्त heat उपलब्ध नहीं है, तो ink से solvent removal पर्याप्त तेजी से नहीं हो सकता।

Solution:

• Dryer temperature को machine और ink supplier की recommended range के अनुसार check करें।
• सिर्फ temperature बढ़ाने के बजाय actual drying performance monitor करें।
• Temperature sensor की accuracy verify करें।
• Drying zones में temperature uniformity check करें।

2. Air Flow कम होना

Drying केवल temperature पर depend नहीं करती। Dryer के अंदर सही airflow भी जरूरी है। यदि fresh air circulation या exhaust पर्याप्त नहीं है, तो solvent removal प्रभावित हो सकता है।

6. Ink Viscosity बहुत ज्यादा होना

बहुत अधिक viscosity होने पर ink transfer और drying behaviour प्रभावित हो सकता है।

• Viscosity को approved production specification के अनुसार maintain करें।

• Temperature change के कारण viscosity बदल रही है या नहीं, इसे monitor करें।

7. Ink बहुत जल्दी Dry होना

हर drying problem का कारण insufficient drying नहीं होता। कभी-कभी ink cylinder या substrate पर ही बहुत जल्दी dry होने लगती है। इससे ink transfer, cell plugging या print appearance में समस्या आ सकती है।

• Ink और solvent system को manufacturer recommendation के अनुसार check करें।

8. Dryer Temperature बहुत ज्यादा होना

• Temperature को substrate और ink specification के अनुसार रखें।
• हर zone का temperature independently monitor करें।

1. सबसे पहले machine speed को stable करें।
2. Web tension को check और stabilize करें।

5. Exhaust system verify करें।
6. Ink viscosity और ink condition check करें।
7. Substrate की condition check करें।
8. एक समय में एक parameter change करें और उसका result observe करें।

💡 Troubleshooting में एक महत्वपूर्ण बात

Rotogravure printing में किसी defect का कारण केवल एक parameter नहीं होता। उदाहरण के लिए registration problem को केवल registration controller की समस्या मान लेना सही नहीं है। Web tension, substrate behaviour, cylinder mechanics और machine speed भी कारण हो सकते हैं।

इसी तरह ink drying problem को केवल dryer temperature बढ़ाकर ठीक करने की कोशिश नहीं करनी चाहिए। Airflow, exhaust, machine speed, ink formulation, viscosity और substrate सभी को साथ में देखना जरूरी है।
